Central to the shift is waste reduction. Advanced marker-making and nesting systems now optimize fabric usage to the centimeter, accounting for width, grain direction, and defect zones. Multi-core processors and auto-compaction features cut hours of manual labor to minutes. For patterned fabrics—stripes, plaids, lace—these systems simulate alignment and rotation, ensuring accurate cuts without trial-and-error adjustments.
Material efficiency represents only part of the transformation. The need for reliable data underpins caution among digital solution providers regarding AI overpromising. Current “AI” tools in apparel often rely on rule-based systems, unable to handle the interconnected complexity of production. Effective AI requires continuous learning from live data, a capability most factories lack. Interoperability issues also persist, as many technology providers build closed systems, trapping manufacturers in single-vendor ecosystems.
For companies like Optitex, the focus lies in connecting design and production. Their Nest++ marker optimization tool reduces fabric waste by up to 4% compared to manual methods, while Match++ ensures perfect alignment for patterned fabrics. The system’s three nesting levels, Basic, Advanced, and Professional, cater to varying factory needs, from small-scale simulations to large-scale production.

The company’s pattern design software merges 2D drafting with 3D visualization, allowing manufacturers to refine fits and styles digitally before fabric cutting. “When we sell the nesting solution, it serves two key purposes, production and costing. Some customers use it to run simulations to measure efficiency, which directly affects cost calculations. This data is often shared as part of the costing process,” said Frank Maeder, President of NedGraphics and Optitex.
Seamless tools bridge old workflows to new tech
Adoption is also influenced by familiar design tools. Many fashion professionals use Adobe software, so Optitex and NedGraphics now offer plug-ins like 3DDI to simplify integration. This reduces adoption barriers, ensuring digital tools enhance rather than replace existing methods.
“It’s extremely difficult to represent fabrics accurately in a virtual environment,” Maeder explained.
Long-term, the industry’s trajectory is clear. As data speeds increase, systems become more connected, and visualization improves, apparel manufacturing will shift from isolated processes to a dynamic ecosystem. The aim extends beyond efficiency to creating feedback loops where every production stage informs the next, embedding sustainability as a core feature rather than an add-on.
Full industry transformation will take time. Factories continue to face data gaps, connectivity issues, and legacy siloed operations. However, the direction is established: digital tools will not only support but redefine production, turning concepts of obsolescence into practical reality.
